1. I would rule you take the worst morale check and only roll once. If you pass the worst, then you've passed the easiest. It is much more unlikely that you will pass 2 morale checks and that is a bit harsh.
2. I would rule contact only though I would not be surprised to see the whole unit. Also, of note, when counting how many figures left for post melee morale, you count the whole unit.
3. If I am understanding you correctly, I would rule that the figures in question have to move into physical contact. hence the half move restriction.
4. If oblique movement is allowed, it should be a straight line move at up to 45 degrees while maintaining the same facing. (I don't have my book at work!)
5. I would rule no as well. Fatigue is for melee and possibly movement.
6. Melees can and should be adjudicated as one big fight. Figuring out the post melee morale will be even more complex than before in this situation. I have no problem with other units joining in the fight on the flank if the target unit is so occupied by another unit.

Are you guys familiar with the VASSAL Engine? It's basically an online board/tabletop for wargames. There are hundreds of games that already have modules for it. Best of all, it's free! I'm not sure if they have Chainmail as I'm at work and can't access the web site. www.vassalengine.orgThat's how I've been testing out and reviewing miniature games. I made a module to use WRG based miniatures and can play all sorts of games now on my computer. John

It seems to me that if you were creating a sandbox campaign with a limited space that the Number Encountered listing in OD&D would give you a base for some interesting scenarios. A handful of orcs isnt a threat. 600 in a pallisaded village is a seige game worthy of legends! Likewise a bandit castle would be fun as well.

The sandbox campaign that I've been running a couple of years isn't limited in space, but I am using the AD&D lair #s for an ordinary orc village.

It doesn't look like there is one listed on the VASSAL site (nor for HOTT for that matter). I wonder what it would take to create such a thing.

Do you have one for Chainmail? Sadly no. Vassal does not handle groups of miniatures all that well. I can (and have) done something for other games where a unit is static block. You can do that for CM as well and then just record hits on the unit. All units will be of the same size more or less regardless of type.
